PLC and controls integration is the process of designing, programming, and connecting a programmable logic controller (PLC) with the rest of your industrial systems, including HMIs, SCADA, VFDs, motors, sensors, conveyors, robots, safety circuits, and upstream software like WMS or ERP.
Done well, it gives you one supportable platform your maintenance team can run, monitor, and modify without calling the original programmer.
Projects range from roughly $5,000 for a single-panel swap or small program edit to multi-million-dollar engineered systems for full plant or distribution center builds.
Most mid-sized projects (a line retrofit, an HMI overhaul, or a legacy SLC 500 migration to CompactLogix) land between $40,000 and $250,000 depending on I/O count, programming hours, panel scope, and field installation labor.

A PLC (programmable logic controller) is a rugged industrial computer that runs a control program in a continuous loop, reading inputs from sensors and switches, executing logic, and writing outputs to motors, valves, and other field devices, typically on a 1 to 50 millisecond scan cycle.
Common platforms include Allen-Bradley ControlLogix and CompactLogix, Siemens S7-1200 and S7-1500, Beckhoff CX-series controllers running TwinCAT, and Mitsubishi MELSEC.
The IEC 61131-3 international standard defines four active PLC programming languages as of its 2025 fourth edition: three graphical languages (Ladder Diagram, Function Block Diagram, Sequential Function Chart) and one textual language (Structured Text). A fifth, Instruction List (IL), was deprecated in 2013 and removed from the standard entirely in 2025.

Ladder Diagram (LD), used in roughly 80 percent of PLC programs globally, reads like a relay schematic and is the default for discrete I/O, bit logic, and machine control.
Function Block Diagram (FBD) handles signal flow, PID loops, and motion control.

The standard allows mixing languages in the same project, and most real-world code does: ladder for machine logic, structured text for calculations, SFC for sequences. Vendor implementations vary, so a compliant PLC may not support all four.
Yes, mixed-brand PLC environments are common and integrate through industrial protocols including Ethernet/IP, Modbus TCP, PROFINET, and OPC UA, often with a Siemens S7 handing data to a Rockwell ControlLogix through a gateway or shared SCADA layer.
The hard part is design discipline: tag naming, alarm structures, and data ownership have to be defined up front or you end up with two systems pretending to be one.
Modern Rockwell migration paths convert SLC 500 and PLC-5 logic to ControlLogix or CompactLogix using Rockwell's conversion tools, and the Rockwell 1492 I/O Wiring System lets field wiring stay in place. The right sequence is to audit the existing program, document the I/O, build the new panel offline, schedule a planned outage, terminate to the conversion modules, then load and commission the new code. Run side-by-side validation before retiring the old controller.
