Conveyor controls are the electrical and software systems that run a conveyor line: the PLC logic, motor control, photoeye sensors, and zone logic that start, stop, and route product. A conveyor control system coordinates every zone so product moves, accumulates, and discharges on command and reports its status to your warehouse software.

Conveyor controls at a glance

Conveyor controls are the logic layer that turns a length of conveyor into a managed system. The hardware moves product; the controls decide when, where, and how fast. A PLC issues run, stop, and direction commands, motor control drives the belts or rollers, and photoeye sensors tell the system where each item is. The line is divided into zones, and the control logic runs each zone based on its own sensor and handshake signals from the zones upstream and downstream. A conveyor control panel houses the protection, drives, and I/O, and the controls connect to the warehouse software so the line takes routing instructions and reports throughput and faults. What is zero pressure accumulation control?

Zero pressure accumulation, or ZPA, is the control logic that lets product accumulate on a conveyor without items pressing against each other. Each zone has a sensor and its own control, and a zone drives product forward only when the next zone is clear, so a queue forms with space between items and no drive pressure on the lead package. That prevents the stack-up that crushes product at the end of a line. ZPA runs in two modes: single discharge, where a zone releases only when the downstream zone is empty, and block discharge, where adjacent zones run together so an item enters a zone as the previous one leaves. Modern lines implement this with 24V motor-driven rollers that run on demand, which cuts energy use because zones stop when no product is present. This logic, not the rollers themselves, is what conveyor controls deliver.

How are conveyor controls different from the conveyor itself?

The conveyor is the mechanical equipment, the frame, belts, rollers, and motors that physically move product. Conveyor controls are the electrical and software systems that decide what that equipment does. The same stretch of roller conveyor can singulate, accumulate, divert, or merge depending entirely on the control logic and sensors applied to it, which is why two identical-looking lines can behave very differently. A controls integrator engineers that logic, builds the control panel, programs the PLC, and ties the line into the warehouse software, then documents it so the operation can run and maintain it.
