An accumulation conveyor is a powered conveyor that temporarily holds and spaces product so a downstream process (sortation, packing, palletizing, labeling) can catch up without stopping upstream operations.
The line is divided into sensor-controlled zones. Each zone can stop independently, letting product queue in a controlled way instead of crashing together.
The result is steady flow, less product damage, and less unplanned downtime.
A photo-eye sensor in each zone detects whether the next zone is occupied. When the downstream zone is full, the upstream zone disengages its drive (pneumatic belt, 24V motor-driven roller, or chain) so product coasts to a stop.
As soon as the downstream zone clears, the upstream zone re-engages and releases its load. Some systems release one carton at a time (singulation), others release the full queue at once (slug release).
Zero-pressure uses sensor-controlled zones to stop product before contact. No back pressure, no crushing, no side-by-sides. Best for variable carton sizes, fragile or finished goods, and longer accumulation runs, at a higher cost.
Minimum-pressure lets product lightly touch under controlled back pressure, typically around 2%. Faster throughput per foot, simpler design, and roughly half the cost. Best for consistent carton sizes and weights on shorter runs.
Which one to run. If your product mix or weights vary, or if your line includes curves, merges, or diverts, go zero-pressure. If your cartons are uniform and your runs are short, minimum-pressure pays back faster.
Five things change when accumulation is placed correctly: less product damage from back pressure, fewer line stops when downstream pauses, higher effective throughput because upstream keeps running, lower labor cost because operators stop clearing jams, and cleaner integration with sortation, palletizing, and packing because product arrives in controlled gaps instead of crashing together.
Three variables drive the design:
Load profile. Heavier cartons need shorter zones because back pressure compounds with weight. A 40-pound carton zone is roughly half the length of a 20-pound zone.
Release logic. Singulation (one at a time) for machine infeeds and operator stations. Slug release (full queue) for high-speed merges and sortation.
Drive type. Pneumatic for high throughput at lower cost, 24V MDR for quiet zero-contact accumulation, narrow belt for high-speed sortation infeed
